Product Description
XT90-S Anti-Spark Connector Wire Harness — OEM / ODM Custom

Product Overview

The XT90-S is one of those connectors that shows up in builds where getting the connection wrong actually costs something — a LiPo pack, an ESC, or a flight controller that doesn't survive the spark on hot-plug. The "-S" variant adds an internal resistor that bleeds down the inrush current before the main contact closes, which is why it became the standard in FPV racing frames and high-draw RC platforms before spreading into solar storage and EV auxiliary systems.

At Suyi Electronics, we've been manufacturing XT90-S anti-spark connector harnesses as both stock assemblies and fully custom wire harnesses since 2015. The harnesses you see here are built to order — conductor gauge, cable length, insulation type, and termination on the bare end are all parameters we set before the first unit goes into production. That's not a marketing position; it's how the factory is structured. We run OEM and ODM programs out of a 1,500 m² facility in Chang'an Town, Dongguan, with 11 years of export experience 。

Our production holds CCC, SAA, UL, and VDE certifications. On a high-current assembly like this one — where wire gauge and solder joint integrity directly affect how the connector performs at 90A continuous — the material traceability those certifications require is what separates a reliable batch from one that fails in the field six months later.

Key Features

Anti-spark design that actually works in practice. The XT90-S resistor sequence limits inrush current when the connector is first mated, protecting downstream capacitors and ESCs from the voltage spike that damages standard XT90 setups on hot-plug. This isn't a theoretical benefit — it's the reason drone builders switched from XT90 to XT90-S as battery packs got larger.

Gold-plated contacts, not nickel. The contact pins are gold-plated copper, not nickel. At 90A, contact resistance is where heat builds up and where connections fail over hundreds of mate/demate cycles. Gold holds surface integrity longer than nickel under repeated mechanical contact — a detail that matters in RC and FPV builds where battery packs get swapped multiple times per session.

Silicone wire option for thermal headroom. Standard PVC insulation starts softening around 80°C. In enclosed battery bays or tight drone frames where heat accumulates, silicone insulation rated to 200°C gives the assembly significantly more margin. We offer both; most high-draw OEM customers specify silicone.

Bare-end termination ready for integration. The opposite end of each harness ships stripped and tinned — ready for direct soldering to a PCB power pad, battery tab, or bus bar without any prep step on the assembly line. Custom terminations (ring terminals, fork lugs, XT60, Anderson Powerpole) are standard OEM variations.

Batch-to-batch consistency under factory QC. Every assembly goes through conductor tinning inspection, crimp pull-test, and 100% continuity + insulation resistance check before packing. For OEM customers running production lines, knowing that dimensional and electrical specs don't drift between batches is what allows skip-lot inspection rather than 100% incoming QC.

Application Areas

This custom RC drone power wire harness configuration is used wherever a high-current DC connection needs to be made and broken repeatedly without damaging the load:

FPV Racing & Freestyle Drones — The application this connector was designed around. 4S–6S LiPo packs at 90A+ draw require a connector that handles both the current and the repeated hot-swap cycles that FPV flying involves. The anti-spark function is essential when the flight controller and ESC capacitors are already charged.

RC Cars, Trucks & Crawlers — High-torque brushless systems in 1/8 and 1/10 scale platforms draw surge currents that generic connectors don't survive long-term. The XT90-S is now standard fitment on many brushless RC platforms for this reason.
